Case Study: Installation of Removable Insulation Jackets for Control Gate Valves at a Feed Mill Factory

Enhancing Energy Efficiency and Safety in Steam Systems

Project Overview

  • Client Industry: Animal Feed Manufacturing
  • Application: Steam control gate valves in the process system
  • Solution Applied: Custom-engineered removable insulation jackets from EcoClad
This case documents how targeted insulation of control gate valves improved energy performance and operational safety within a medium-to-large feed mill facility.

Background – Operational Challenges

Before implementing the insulation solution, the feed mill faced several technical problems with its steam distribution and control system:

  • Significant heat loss: Uninsulated control gate valves were releasing thermal energy directly into the environment, forcing the boiler to work harder and increasing fuel consumption.
  • Safety risks: High surface temperatures on valves and adjacent piping posed burn hazards for plant operators and maintenance personnel.
  • Reduced equipment durability: Large temperature differentials across exposed valve elements contributed to accelerated wear and reduced service life of critical components.

Steam systems in animal feed manufacturing often operate at elevated temperatures for processes such as drying, pelleting, and sterilization, making heat retention and safety paramount.

Technical Solution – EcoClad Insulation Installation

To address these issues, Ecozen conducted a full system survey and designed a tailored insulation solution specifically for the control gate valves:

  • High-temperature insulation materials: Insulation jackets were manufactured from materials capable of sustained performance under industrial steam conditions, resisting both moisture and thermal degradation.
  • Custom fit design: Each removable jacket was engineered to fit snugly around the valve body and bonnet, minimizing gaps and thermal bridging.
  • Ease of maintenance: The insulation covers were designed for rapid installation and removal during routine inspection and service, without damaging the insulation itself.
  • Fast, non-disruptive installation: The installation process was executed efficiently to avoid interfering with ongoing production schedules.

Results & Benefits

The insulation project delivered measurable improvements across energy, safety, and equipment performance:

Energy Performance

  • Lower heat loss: Thermal energy retention improved markedly, reducing unnecessary heat dissipation and lowering boiler fuel usage.
  • Reduced operational costs: By maintaining heat within the steam system, plant energy consumption was reduced, cutting fuel costs.

Workplace Safety

  • Surface temperature reduction: Insulated valves registered significantly lower outer surface temperatures, reducing the risk of contact burns.
  • Improved working conditions: Cooler ambient conditions around steam systems enhanced general safety for operators.

Equipment Protection & Longevity

  • Reduced condensation: Better thermal management helped diminish condensation and thermal shock, extending component lifespan.
  • Maintenance efficiency: The removable design streamlined access for valve servicing and inspection.

These results not only contributed to operational efficiency but also helped support broader energy-savings and safety performance goals typical for industrial manufacturing environments.

Insulating control gate valves with removable EcoClad jackets significantly enhanced the steam system’s thermal performance and safety in this feed mill application. The project exemplifies how targeted insulation solutions can reduce energy waste, improve working conditions, and increase equipment longevity — contributing to leaner, safer, and more sustainable manufacturing.
